Luxury cruise ship relies on fully assembled enclosure solutions to meet target deadlines

Construction of one of the largest passenger ships in the world started in September 2013 in France and should be completed by mid-2016.  The design and construction will be carried out by a major European ship builder at its facilities in France and will take up to 10 million man hours during the three years of its construction.  Spelsberg has been appointed to supply custom made enclosures for electrical distribution inside the ship’s cabins, these must meet the demanding marine specifications.

Once completed the luxury passenger ship is expected to weigh almost a quarter of a million tonnes and will have cost over $1,000 million to build. Thanks to its impressive size it will carry over 6,000 passengers and 1,200 crew members, and will require 2,700 cabins and 28 suites.


In order to achieve the target build cost, it is important to design common systems and components where possible and so achieve economies of scale.  The process begins with an initial prototype which has to be validated by the client before mass production can begin.  By using a small group of skilled craftsmen to design and build the cabins, the quality and reliability can be carefully monitored and maintained.

The design of each cabin requires an electrical distribution combined with an enclosure, which can be easily modified and installed to meet individual requirements.  All the enclosures will be required to have an IP65 rating as a minimum, with those being used in areas other than the accommodation specified to IP66. 

In many cases the distribution on one deck will be repeated on the next, so for a vessel with 16 passenger decks there will be a requirement for a large number of enclosures, all of which will have to meet particular marine approvals, such as Lloyds Register or Bureau Veritas.

To make the installation work as efficiently as possible, the proposal is to use enclosures which have been pre-fabricated to include terminals and glands.  In this way, the time consuming exercise of building the enclosures can be completed prior to arrival at the shipyard and thereby reducing the amount of time required to install the electrical systems.

The ship builder has sought the specialist supplier, Spelsberg UK, to provide a complete range of products that can be delivered to suit the build schedule.  As the UK's largest supplier of non-metallic enclosures ex stock, Spelsberg also offers complete customisation on nearly all of its products as well as in-house installation.

The project will see each cabin equipped with an IP65 distribution board from the AK range, which contains a choice of boards from 14 to 70 way, constructed from either polystyrene or polycarbonate.  Combined with the extensive range of accessories and screwless PE & N terminals, these enclosures are designed to offer a robust, reliable and efficient installation, which can be modified to suit each application.

In addition to this, there will also be a large number of enclosures from the AL range, which comprises a variety of aluminium, powder coated enclosures, rated to IP66, as well as a quantity of TK enclosures, also IP66 rated, equipped with terminals and glands.

When an off-the-shelf enclosure is only half way to what you need...

With such a variety of design requirements and time pressures in modern electrical engineering it is impossible for even the largest enclosure manufacturer to offer a list of standard products which will accommodate all of its customers' needs. The costs for tooling a completely new enclosure also mean that for this to be economic, the order numbers often need to be in the tens of thousands.

Chris Lloyd, General Manager of Spelsberg UK, explains how customisation services can reduce installation costs, increase product quality and benefit projects of any size.

Fitting a design around an existing component means that the end result will always be compromised by the restrictions of the component e.g. the dimensions of the enclosure, the type of entry solutions, the internal mounting options etc. These restrictions can result in a finished product which doesn't quite meet the design brief and is less attractive to end customers, or even increase production costs which could make the product uncompetitive. These increased costs often arise from installation issues such as entry points being located in an inconvenient position for the design or lids not offering the access required.

Clearly, customising an enclosure to fit with the design is the preferable solution, and one that guarantees that there will be no compromise in the finished product. However, many OEMs and designers may shy away from this option believing that the costs will be prohibitive. 
Traditionally, customising an enclosure to a bespoke design could be extremely expensive due to the tooling requirements and cost of labour; now, however, technological advances mean that customised enclosures may cost just a few pence more per unit.  The options for customisation are varied and can result in drastically lower installation costs and a more pleasing result.

The most obvious, and common, request for customisation is the quantity and layout of the entry points. While a standard enclosure will typically offer a uniform number of 'knock-out' points in a single size, customisation allows the designer to specify the exact quantity of entries and dictate the size, shape and positioning of them. This not only improves the aesthetics of the product, as there are no redundant 'knock-outs' visible, but will also improve the overall protection that it offers as there are no weak points in the wall.

By specifying the design of the entry points into the enclosure the designer is also able to maximise the efficiency of the wiring which will reduce installation time during the building or installation process. This reduced time will often lead to cost savings which more than justify the higher cost of procurement.

Thanks to new CNC machining capabilities and Spelsberg’s interchangeable side wall technology during the moulding process it's relatively cheap to customise most enclosure products allowing the machining and moulding to be completed accurately in short time periods, meaning that even large orders can be delivered promptly with reliable results.

Taking customisation one step further, with Spelsberg it is possible to specify enclosures which are pre-assembled prior to delivery. From the installation of a simple DIN rail, terminal or PCB mount through to complete population, by ordering a pre-assembled product it is possible to further reduce, or even eliminate, on-site assembly costs and improve the efficiency of your product.

Spelsberg customises its tough TK enclosures to help Thermocable prevent freezing pipes

Trace heating is essential to preventing costly and potentially dangerous, frost damage to pipes during the winter months. Even in the UK, known for its temperamental and unpredictable weather patterns, most winters we experience prolonged periods of cold weather which can freeze even fast flowing water pipes. Thermocable is a leading manufacturer of trace heating monitoring equipment which is designed to make sure trace heating systems are working when they are most needed. It has specified Spelsberg enclosures to guarantee protection no matter what Mother Nature throws at us.

Installing trace heating can save a business thousands of pounds in potential downtime and costly repair bills; it can also save lives, when installed on a sprinkler system or other safety critical applications. Spelsberg is the largest supplier of non-metallic enclosures ex-stock in the UK and is well known for its customisation capabilities, including in-house CNC machining and assembly line. It suggested its TK range of robust, polycarbonate enclosures with customised entry options. Spelsberg was also able to provide the overlay design for the products, supplying the enclosures prepared and ready for assembly.

Spelsberg produced the customised TK 1818 enclosure for a motor starter solution from Siemens, supplying a low-cost, custom-fit enclosure for the time-critical project at very short notice, with a delivery period of just 14 days.

"The co-operation with Spelsberg is very smooth and professional. Not only do you get quality products but also impressive service."

In filling the order, Spelsberg used a standard plastic empty enclosure from its extensive range. The TK 1818, made of durable, impact-resistant plastic, was fitted with a wall-mounted enclosure and precision-milled recesses. "Thanks to our processing centre and a reliable network of partners, we can implement these changes quickly and inexpensively", said Volker Leck, Product Manager at Spelsberg. "In order to maintain flexibility for future applications of the motor starter, we have chosen one of the most versatile enclosures we have on offer, an empty enclosure from the TK range."

Spelsberg makes British classroom more energy-efficient

Spelsberg enclosures are moving into British classrooms. Metway, the British supplier of wiring systems, uses the products from Germany as housings for its "Classroom Control Box". The box provides simple, efficient and cost-effective lighting control in classrooms.

The complete controls for up to 15 lights are housed in a flat enclosure from Spelsberg's TK series. From the total of 13 basic enclosures in the TK range made from polystyrene with three different lid heights, Metway opted for the flat version of the TK PS 2518, 254 mm long and 180 mm wide.

The Classroom Control Box project is not the first co-operation between the two companies. Metway and Spelsberg enjoy a close partnership of long standing, though this was not the only reason for deciding in favour of the Spelsberg products. "We were primarily won over by the fact that Spelsberg was able to tailor the housing precisely to our requirements", explains Rob Crookes from Metway.
The interior and exterior of the enclosure are precisely matched to Metway's connectors, which are used in the box. The experts at Spelsberg developed custom boxes for the lighting controls according to Metway's specifications. "Thanks to our modular injection moulding tools, we were able to quickly and economically adapt our housings to meet Metway's needs. Our versatile TK range was especially suitable in this case", explains Volker Leck from Spelsberg.
The cooperation between Metway and Spelsberg has resulted in an optimally tailored Classroom Control Box. It not only organises classroom lighting more efficiently, the pre-assembled product also reduces the cost of installation and wiring significantly. The lighting control system allows 20 percent energy and cost savings to be achieved compared to conventional classroom lighting.
